I took my old one apart again tonight. I discovered that the contacts on the float are held against the wire by a thin metal finger. They are very hard to see, particularly when everything is black from fungus and of course, my fast aging eyes. If they are not routed correctly, that would obviously cause wonky readings.
The wires were not strung through the apertures between the contacts and the pressure fingers. I moved the float about halfway and carefully pulled the wires and reran them between. I'll bet they get this way after being shipped and repeatedly dropped. The center rod prevents the float from moving any direction other that up and down and little harm comes from it slapping up and down while in shipment, but the wires are free to move and just the right hit would surely bounce them out of position.
In short, there are two contacts per wire and the string slips between them.

[diesel_mercedes] No start today

The 77 240D let me down today. I went to leave work tonight and the
first turn of the key gave me a glow plug light. A short crank and it
tried to start. Went to re-run the glow plugs and NO LIGHT. Haven't seen
one since. Start by checking fuse 14?
What is the best way to determine where the open circuit is, or whether
my relay went south? I have one of the pricey metal can ones under the
dash. If it's dead, how easy is it to convert to a new style relay? I am
going to put fast glow plugs in anyways.

CAREFULLY take the old sender apart by unscrewing the slotted brass nut ~ I use mini water pump pliers .

Most of the time I find all manner of sludgy crud and the hair thing delicate wires are filthy too ~ clean everything with fungus killer or alcohol and gentle movements .

Do this BEFORe you install the new injectors and remove and clean the in take fuel screen too ~ takes a 46MM or BIG water pump pliers to get it loose .

I am still accumulating miles on the '77 240D. It still falls on its
face every once in a while, but is back to normal on the next start. I
have collected almost everything needed for a major run-in with the engine.
Fast glow plugs
Valve adjusting wrenches
Monark injectors
Return hose and end

Finished replacing the accessory belts, tightened the steering gearbox,
replaced the fuel sending unit with a somewhat better one, repaired the
turn signal stalk that doesn't stay engaged by using a dental drill to
grind out the detents.

She's gotten me to work every day, hauled trailers full of limbs and
wood. Been paying its way.

I took my original one apart and cleaned it with some improvement, but not enough to be sure of any sort of accuracy. I bought one on Ebay that was supposedly "renewed" but last night at 0 dark 30 in the morning, I found myself walking down a back road a good two miles from town. The gage insisted that I have a quarter tank left. Somebody lied.
As long as I have the old one sitting here, I am going to take it apart one more time and take a stab at bending the contacts on the float.
This looks like the best instruction I've seen.

[diesel_mercedes] Re: The Last 7 Days

Well, here are my plans for the fall:
1. Will fly to Ontario, CA in 3-4 weeks to pick up Mary with her "new" used block and head, and will drive her back to Washington. Hope I can get a fair negotiated price on the repairs. Mary has most of my tools in her trunk which I need to get up north.
2.  After Mary gets home, I will take Martha into a body shop to repair the rear end. The gal in the 4x4 climbed over the rear bumper and hit me dead center so the "fix" will include a new deck lid, new tail lights on both sides, and new panels above the bumper. If I can get those parts from a desert tan w123 I can avoid major repaint. Martha is good to drive because of the "dead center" hit, which left the tail light lenses cracked but still working and functional. But, I can't get the trunk open to get the spare tire out which means no long distance traveling.
3.  Then it will be time to address Sylvia (1984 w126) who is sitting in my daughters backyard in Columbus, Ohio with major engine failure. Would prefer to part it out but hard to do that from long distance. Would be nice to not send it to the crusher, but might become an NPR donation.
4.  Finish landscaping the yards with pea gravel, bark, pavers, and sand.
