The cables often lead to hard to diagnose problems.  While you have the engine out and everything apart is a good time to custom fabricate new ones, if Kevin is willing to take on the added task.  I would get welding cable and make up a cable to go from the alternator to the positive post, another from the positive to the starter and a third from the negative to a ground on the body and on to a ground near the starter.

Nate gave better instructions about the one to the alternator.

Good luck with all the details that you need to cover.

The starters are located in the same places on both engines.  Does the turbo engine require different cable routing, to get past the changed exhaust system?

Trish, the problem is that the 126 (with the cable) used a different transmission than what you have.  Certainly, the differences between the 116 transmission and your old one is the geometry of the control cable, and your 116 transmission SHOULD have a vacuum modulator.  (You wrote earlier that the original transmission from your car did not have a control rod?  That is surprising, and not good....)

The Automatic Transmission section in the Haynes book for the 123 diesels has several diagrams of the various control rod set-ups.  Were it me, I would study those diagrams, then bend or cut and reweld the 116 control rod to make it work.  Then, play with the length adjustments to get it to shift juuuuuust right.  (This is an IMPORTANT adjustment, as the life of the transmission can be seriously affected.)

Really, the original control rod from your car, along with most of the rest of your original throttle linkage, SHOULD have been the basis from which to have set this all up.

Waht is the difference between the 123 & 116 in reference to the trans? Kevin noticed that in some pics there is a cable instead of the rod. Can he just switch to the cable? Can he bend the rod to make it fit past the firewall? I think I know that answer.

The 126 has a dual firewall?!  The 116 does NOT.

I can tell you from having owned both a 116 and an early 123 (and having to remove the transmissions from each) that there is vastly more space between the engine and the firewall/transmission tunnel in the 116 than in the 123....

    The 126 has a dual firewall, much better sealed than the 123.  But the '80 SD is a 116, and I am unsure whether it had the dual firewall.  It was longer than your 123, so there was space there, maybe that extra length is what's flumoxing you with the transmission rod.  Maybe you need to find one from a 123 D (turbo) instead of the one from the 116.

Thanks Tom,

I have found some diagrams that are helpful in sorting out the system. I have one leak at the master lock vacuum that I now have tested and know it is leaking, I can even hear it leak.

I have not tested the vacuum at the check valve on the injector pump yet, but will get to that tomorrow.

Thanks for the suggestion on the check valve colors, I have looked all over trying to find the green check valve, but have seen many blue and white and black and white versions. Glad to know they are interchangeable.

Vacuum issues can be a mess. The green valve is another version of the blue valve. Same part number and specification. You might even see a black and white valve in there someplace. Test the shut-off valve on the injection pump and see if it holds vacuum. Common part to replace. Other than that, I don't know what to tell you. The factory shop manual has vacuum diagrams in it. Maybe that would help you sort out some of the mess.

If someone here could point me to a good post or sight that goes through all of the vacuum line diagrams that would be great.

Thanks in advance to some references or help; beyond just the door lock system. I have Tom's book on door lock repair and I think I can get that part in hand.
